Compaction: The Step That Decides Everything

I have paid to pave the same 9,400 square foot yard twice in eleven years. The first time was $46,000. The second was $71,000, and that leaves out three days my tenant could not stage trucks and four patch calls in between. I own three small commercial properties: a four-tenant strip retail building, a six-bay flex building, and the yard behind it that a plumbing outfit leases for truck parking. I am not a contractor. I sign the checks and live with the result. After the second pour I pulled the old file. The mix was right, the steel was right, and the scope said nothing about compaction.

Eleven years into $46,000 is about $0.45 per square foot per year. The replacement, if it goes the 30 years its spec is built for, is $0.25. That gap is the whole argument, and it sits where nobody takes a photo.

What an owner is actually buying down there

Concrete is weak in bending, and it only bends when the support under it stops being uniform. Loose soil holds air voids, and voids close under wheel loads and water. Where they close, the slab loses its bearing and spans the gap. That surfaces as a crack across a wheel path, a joint that rocks under a loaded truck, or a panel sitting a half inch below its neighbor. Compaction drives that air out on purpose, in controlled layers, before anything is poured. It is the cheapest line on the estimate and the only one whose absence you cannot see on the finished job.

The number that belongs in your scope: 95 percent

A soil sample gets compacted in a lab at several moisture contents to find where it packs tightest. That is the Proctor value, and field density is reported as a percentage of it. For a slab carrying vehicles, the usual targets are 95 percent of standard Proctor on the subgrade and 95 percent of modified Proctor on the aggregate base. Moisture matters as much as the roller: soil more than two points off optimum will not reach density no matter how many passes it gets. Three more lines belong in the same paragraph:

  • Lift thickness. 6 to 8 inches loose for a plate compactor, 8 to 12 for a ride-on roller. One 18 inch lift packs on top and stays soft below.
  • Proofroll. A loaded tandem-axle truck at 2 to 3 mph across the prepared subgrade. Anywhere it flexes or pumps water gets dug out, not paved over. Federal guidance on subgrade preparation is public reading at the Federal Highway Administration.
  • Density testing. One test per lift per 2,500 square feet by an independent firm, with results sent to you, not just the contractor. Figure $75 to $150 per test, or $500 to $900 for a half day.

What it costs, and what leaving it out costs

Base and compaction usually run $1.00 to $3.00 per square foot. A bid that grades and pours saves $0.75 to $1.50 of that, which on my yard was $7,000 to $14,000 on a $46,000 job. It looked like a smart negotiation the day I signed.

The other column: replacing a failed commercial slab runs $9 to $16 per square foot with demolition and haul-off, and partial repairs cost more per foot, because mobilizing for 600 square feet costs nearly what 3,000 does. Then add the days the surface is closed. Two tenants unable to take a delivery for three days cost me more in rent credits than testing would have cost for the whole project.

The sites where this gets expensive

My buildings sit in the Colorado Springs area, close to a worst case. The front range gives us bentonite clay and claystone that swell wet and shrink dry, frost depth near 30 inches, and one of the higher freeze-thaw cycle counts in the country. Clay compacted at the wrong moisture is a spring that goes off the first wet April. Moisture-conditioning it, over-excavating 24 to 36 inches for structural fill, or laying separation geotextile at $0.35 to $0.80 per square foot are all normal here. Sandy sites elsewhere lose fines from under the edges instead.

Making three bids comparable

Cheap bids look cheap because they are scoped differently. I now send everyone the same one-page scope: base material and depth, compaction standard, lift thickness, proofroll required, third-party density testing as a separate line billed to me, then slab thickness, strength, reinforcement and joint layout. Frequently asked questions

Can compaction be checked after the concrete is poured? Not usefully. Once the slab is down, the only evidence is coring, which costs more than testing would have and still misses the density on the day of the pour. It is a $600 decision made on a specific Tuesday, or it is not made at all.

How much time does proper base work add? On a lot under 15,000 square feet, usually one to three extra days: placing and rolling the lifts, a testing visit, and time to dry back if moisture is off. Saturated subgrade will not compact, so weather is the wild card.

Is compaction covered by a contractor’s warranty? Usually not the way owners assume. Workmanship warranties on flatwork commonly run one year, and most exclude settlement attributed to soil movement, which is exactly where compaction failures show up two to five years out. That is the argument for buying independent testing while the trench is open, since the report is the record. How it lands depends on your contract and your state. Masonry warranties carve out the same exclusion — a Jacksonville masonry contractor will cover workmanship but not a footing that settled in soil nobody tested.
