Resurfacing Over Old Concrete: When It Holds
The number that almost sold me on resurfacing was not the price. It was the word “Thursday.” A contractor looked at the drive aisle at my flex building, where twenty-two year old concrete has scaled across about 4,000 square feet, and said he could overlay it for $3.40 a foot and have trucks back on it by Thursday. Tear-out and replacement was $12.50 a foot and eleven working days. Six tenants with overhead doors, eleven days. I did the downtime arithmetic first and the concrete second, which is how owners get this wrong.
Does the old slab still work as a structure?
That is the only question that decides it. An overlay is a wear surface, and thin ones inherit every problem underneath. Three things disqualify a slab:
- Panels that rock. Stand on a joint while a loaded truck rolls past. Movement means voids underneath, and the overlay cracks in the same place inside two seasons.
- Cracks still moving. Tight, stable cracks under 1/8 inch can be routed and filled. Cracks with vertical offset, or that open and close seasonally, reflect straight through anything thinner than 4 inches.
- A slab that was thin to start with. Four inches of unreinforced concrete under a delivery truck was already marginal. Gluing 3/8 inch on top does not change the load path.
Overlays fix surface damage: scaling, popouts, worn finish, dusting, shallow spalls at joints. On my aisle that is freeze-thaw and de-icer damage, skin deep across most of it.
What are the real options and what do they cost?
- Micro-topping, 1/8 to 1/4 inch. $2 to $5 per square foot. Cosmetic. Under truck tires, 3 to 7 years.
- Polymer-modified overlay, 3/8 to 1 inch. $3 to $7. A real wear surface if prep is right. 7 to 12 years under light commercial traffic.
- Bonded concrete overlay, 1 1/2 to 2 inches. $6 to $11. Needs shotblasting to an open profile and a clean, saturated surface-dry substrate. 10 to 18 years if the slab below is sound.
- Unbonded overlay, 4 to 5 inches over a bond breaker. $9 to $15. A new slab using the old one as base, jointed on its own layout. 20 to 30 years, and it raises grade at door thresholds.
- Remove and replace, 6 inches reinforced at 4,500 psi. $10 to $18 with demolition and haul-off. 25 to 35 years.
Overlays fail at the prep, not the material. Anything bonded needs shotblasting or heavy grinding rather than acid etching, plus joint repair first. How do you compare $3 to $12 honestly?
Divide by expected years, then count how many times you buy it:
- Micro-topping at $3.40 for 5 years is $0.68 per square foot per year, and I buy it five or six times before the slab is done anyway.
- Bonded 2 inch overlay at $8.50 for 14 years is $0.61.
- Replacement at $12.50 for 30 years is $0.42.
Then add closures. Five overlay cycles cost roughly twenty tenant-disruption days over thirty years against eleven for one replacement. Put even $400 a day against lost access and rent credits and the cheap option loses by five figures. The honest case for an overlay is not that it is cheaper. It defers capital, which is legitimate when a lease renewal or a sale is two years out.
What does the schedule actually look like?
An overlay on a 4,000 foot aisle is 2 to 5 working days: prep and blast, patch, place, cure. Foot traffic at 24 hours, cars at 2 to 3 days, loaded trucks at 7. Removal and replacement is 8 to 15 working days, with 7 days before cars and 28, or a cylinder break at 75 percent of design strength, before a loaded truck. Phasing in halves adds 30 to 40 percent because everything mobilizes twice, but it keeps doors open. I have paid that premium and would again.
What the warranty usually covers
In commercial flatwork, workmanship warranties commonly run one to two years, and overlay warranties are generally written against delamination and bond failure only. Reflective cracking from the slab below is almost always excluded, and so is de-icer damage in the first winter, which is why most specifications keep salt off new work for a season. Read the exclusions before the price, and keep prep photos, batch tickets and bond tests in the property file; that is the record everyone refers back to. Where responsibility ends up depends on your contract and your state.
Frequently asked questions
Can you resurface concrete that has settled? Not until the settlement is fixed. Lifting the panels with foam or mudjacking first, then overlaying, runs $600 to $2,500 for a small area. Otherwise you get a smooth surface at the wrong elevation and water still ponds where it did, as our piece on crack sealing versus slab replacement gets into.
How thin can an overlay be in a cold climate? Thinner is riskier wherever freeze-thaw cycles are frequent. Below 3/8 inch a polymer overlay tolerates almost no water freezing behind it, and edges lift at joints. In hard-winter markets I stay at 3/8 inch or above on trafficked surfaces, with material rated for exterior freeze-thaw exposure. Overlays on vertical work behave the same — an Austin masonry contractor will not skim over brick that is still moving, for exactly the reason a thin overlay lifts at the edges.
Will an overlay raise how much weight the slab carries? A bonded overlay adds very little. An unbonded overlay of 4 inches or more becomes the structural slab and does raise capacity, with the old concrete acting as a stiff base. To go from cars to loaded trucks, price that or a replacement, not a topping.
