Spalled and Scaled Concrete After a Cold Winter

A homeowner in Shadyside called me in early April with photos of a driveway that looked like somebody had gone over it with a wire brush. The top eighth of an inch was gone in patches, sand showing through, aggregate poking out near the garage door. The slab was two winters old. He wanted to know what the contractor did wrong. Turned out the answer was three things, and one of them was the rock salt he had been throwing down himself.

I have poured a lot of concrete in freeze-thaw country and this failure shows up every spring like clockwork. Scaling and spalling are not the same problem and they do not get the same repair.

Scaling versus spalling

Scaling is loss of the surface mortar. It starts as small flaking, then whole patches of the top 1/16 to 3/16 inch peel away and leave a sandy texture with fine aggregate showing. It almost always traces back to how the slab was finished, what the mix contained, or what got dumped on it its first winter.

Spalling goes deeper. Chunks pop out, typically 1/4 inch to over an inch deep, often along joints and edges where water collects and freezes. Sometimes there is corroded steel underneath, rust jacking the concrete off the bar.

Why Pittsburgh eats concrete

Southwestern Pennsylvania runs a brutal number of freeze-thaw cycles. It is not the cold that does the damage, it is the crossing back and forth over 32 degrees while the slab is saturated. Water in the capillary pores expands about nine percent when it freezes and the pressure has to go somewhere.

Air entrainment is the defense. A properly entrained mix carries 5 to 7 percent air by volume, in microscopic bubbles that give the freezing water room to expand into. Concrete in a severe freeze-thaw exposure with deicing chemicals also needs a low water-cement ratio, around 0.45 or lower, and a design strength of at least 4,500 psi. The exposure categories and the air content tables live in ACI 318, and the American Concrete Institute publishes the reference material on durability and exposure class requirements.

Then there is what happens on the jobsite. Air gets knocked out of concrete by overworking it. If a crew hits the surface with a power trowel, or floats it while the bleed water is still standing, they seal the surface and trap water right under the finish layer. That is a scaled driveway waiting for its first February. Exterior flatwork wants a broom finish, pulled after the bleed water is gone. And nobody should be adding water at the chute.

Finally, deicers. Rock salt does mostly physical damage by driving more freeze-thaw cycles. Magnesium chloride and calcium chloride are worse, because they chemically attack the cement paste over time, and ammonium-based products dissolve concrete outright. What can be repaired and what cannot

If the scaling is shallow, under about 1/4 inch, the slab is structurally fine and a bonded overlay works. A polymer-modified cementitious resurfacer at 3/8 to 1/2 inch, over a surface that has been mechanically profiled by shot blasting or grinding, runs about $4 to $9 per square foot. It is not a coat of paint. Skip the prep and it delaminates in a season.

Deeper spalling gets partial-depth patching. Saw cut a clean perimeter about an inch deep, chip out to sound concrete, treat any exposed rebar, then place a bonding agent and a repair mortar. Figure $15 to $35 per square foot of patch area, plus a minimum charge.

Replacement is the honest answer when more than about a third of the surface is gone, when cracks run full depth, or when the slab is moving under load. On a steep Pittsburgh drive with retaining walls and hand access, tear-out and repour runs $14 to $22 per square foot, and that grade is a real cost because trucks often cannot back up it and everything goes down a chute or a pump line. Keeping a new slab out of trouble

No deicer at all in the first winter. Use sand or traction grit. Cure a full 28 days before sealing, then use a breathable penetrating silane or siloxane sealer, reapplied every two to four years at roughly $0.40 to $1.00 per square foot. Keep meltwater from standing at the base of the slope, and shovel before it packs and refreezes.
